Hydraulic Take-up System Replacement Guide

Most take-up replacements are driven by one of three situations: the old unit has reached the end of its service life, spares are no longer available for a discontinued brand, or the conveyor itself is being upgraded (longer belt, higher load, new control system). This guide covers what to prepare so the replacement goes smoothly — and what to measure before you contact a supplier.

1. Document the Existing Installation First

Before anything else, collect these facts about the current unit. They determine whether a drop-in replacement is possible or a custom-engineered adapter is needed.

A good supplier will work from photos and a dimension sketch. If the nameplate is still readable, photograph it — the model number, tension rating and year tell us a lot about the design generation.

2. Decide: Drop-In, Adapt, or Upgrade?

Drop-in replacement

Same mounting, same stroke, same control concept — only the hardware is new. Fastest path, least risk. Ideal when the old unit is simply worn out.

Adapted replacement

New unit with adapter frames, new control wiring, or a different winch configuration to fit an existing foundation. Common when the original brand is discontinued or spares are gone.

Upgrade replacement

You are changing the conveyor too — longer belt, higher tonnage, automation. In this case size the new take-up from the new conveyor data, not from the old unit. This is an engineering project, not a parts order.

3. The Upgrade Trap: Don't Just Match the Old Model Number

If your conveyor has been re-belted, extended or re-driven since the original take-up was installed, the old unit's ratings may no longer match the actual duty. Always verify the current belt tension and stretch requirement rather than assuming the old specification is still correct. 5. Installation Planning Checklist

  1. Plan the shutdown window — hydraulic take-up replacement typically takes 2–5 days on site for a medium conveyor
  2. Pre-arrange lifting and rigging; winch units can weigh several tonnes
  3. Confirm the hydraulic medium required (standard mineral oil vs. flame-retardant water-glycol for mines)
  4. Prepare the control interface — cable routing, PLC program points, SCADA tags
  5. Commission in stages: pretension check, empty-run tension verification, then loaded running
  6. Record the new settings and belt-stretch readings for future maintenance reference
